Summary

The compose engine's OPPOSES-join BFS fails to connect two perpendicular slabs
into a single connected L-solid. Output is two disconnected rectangular slabs
floating in space, with no shared corner geometry.

Coverage: 0.229 at 1mm tolerance (target ≥0.85 per plan §7).

This is the bug originally filed as Mark/pc2cad#72. The kilo-gsd run that
pushed commit 89ed113 wip(compose): gate curved CSG features on point-cloud evidence (refs Mark/pc2cad#72/#75/#77) was scoped too wide and the OPPOSES-join
BFS was not patched by that commit. #75/#77 (CSG-features gating) are correctly
fixed by 89ed113 and should NOT be reverted; this issue is the remaining
L-bracket topology slice.

Reproduction

cd /home/b/Projects/pc2cad
.venv/bin/python pc2cad_cli.py samples/synth/synth_bracket.ply \
    --out /tmp/synth_bracket.step --engine compose --deterministic-ransac --seed 42
.venv/bin/python tests/render_compare.py samples/synth/synth_bracket.ply /tmp/synth_bracket.step \
    --out-dir /tmp/render --tolerance 1.0
# coverage: 0.229 (1145/5000 within 1.0 mm)

Input (synth_bracket)

L-bracket = horizontal base 100×10×50 + vertical wall 10×100×50,
joined at the wall_x = 90 corner. 5000 surface points, 1mm Gaussian noise.

Expected

A single connected Solid: rectangular base + rectangular wall, joined
at the shared face with a sharp 90° corner. Body kind: compose_solid
or l_extrusion with a single body primitive covering the union.

Actual

Output is two disconnected rectangular slabs. The 90° corner where
they meet is missing. Coverage 0.229 (vs ≥0.80 target).

Report findings

compose_body_with_features fit 4 planes (correct), classified as
mechanical with confidence 0.26, but emitted the body as two
extruded slabs instead of a single joined solid. The
profile_extrude_coverage list is empty and profile_operations
is empty — the OPPOSES-join BFS is not firing on the (base, wall)
perpendicular pair.

Local main has uncommitted WIP in pc2cad_compose.py (_opposes_pair
centroid-distance guard) — a half-attempt at the right direction that
was not committed. Next run can pick it up or discard.

Acceptance

samples/synth/synth_bracket.ply reconstructs as a single connected
L-shaped solid; render_compare reports coverage ≥0.85 at 1mm.

Scope discipline

This issue is only about #72's OPPOSES-join failure mode. It must NOT
re-touch CSG-feature gating (cylinder/sphere/cone false-positive RANSAC
fits being subtracted from a planar body) — that is correctly fixed by
89ed113 and applies to #75/#77.

Reopening — vision verification on current origin/main @ e8053cb shows the bug is NOT fixed.

Reopening: linked to #72 — OPPOSES-join BFS still produces phantom geometry (extra pillar + hole) in L-bracket reconstruction on current origin/main @ e8053cb. Vision verification at /tmp/lbracket_verify_render/side_by_side.png shows the same topology error. The OPPOSES edge from 9e975f1 is wired but the BFS is over-connecting.

Diagnostic correction for the next kilo-gsd subagent (triage-runner, 2026-09-22)

The previous three kilo-gsd attempts on this issue all reached the OPPOSES-pair-extension / coplanar-share-merge diagnosis from the issue body and got stuck. The plan at .kilo/plans/1790105996741-opposes-join-lbracket-merge.md describes the fix in detail but assumes the BFS produces TWO bodies that then need to be merged. That premise is wrong for the actual synth_bracket.ply input. Here is the actual failure mode so the next attempt doesn't repeat the same trap:

Failure mode (verified at HEAD 2ebe4cf, clean working tree, ruff check . exits 0):

  1. --engine compose --deterministic-ransac --seed 42 runs fit_primitives which emits 4 plane primitives:
    • 2× -X normal (wall's right face at x=100, dot=1.0 between the duplicates)
    • 2× -Z normal (base top at z=0.010 and wall bottom at the same plane, dot≈0.995 between duplicates)
  2. _opposes_pair is called on each pair — zero OPPOSES edges fire. Reason: _opposes_pair requires anti-parallel planes (dot ≈ -1) with a non-zero signed-offset gap. None of the 4 plane pairs satisfy this:
    • The 2 -X planes are SAME-direction (dot=+1), not opposing.
    • The 2 -Z planes are SAME-direction (dot=+0.995), nearly coplanar.
  3. Default BFS therefore clusters all 4 planes into ONE body with axis=[0,0,1], axis_extent=(0.0097, 0.0102) — a degenerate 0.5 mm sliver.
  4. _synthesize_planar emits one thin slab; validation fails; the legacy fallback path emits two disconnected slabs (the wall correctly at x≈92..98, z≈0..100; the base wrongly at x≈-99..1, z≈3..14 — the negative-X base is a separate legacy-fallback bug, out of scope for #80).

Implication: the OPPOSES-join BFS post-BFS coplanar-share merge described in the plan has nothing to merge when the BFS already collapsed to one body. The fix needs to fire BEFORE the merge pass: detect a degenerate body (large plane-primitive count but tiny axis_extent relative to the plane primitives' actual polygon AABB extent) and re-cluster the primitives by splitting coplanar pairs across separate bodies.

Recommended approach (delta over the existing plan):

  • In cluster_bodies (or a new pre-pass before it), after computing each body's axis_extent and plane_extent_2d, detect the degenerate-body signature: len(body.planes) >= 3 and (axis_extent[1] - axis_extent[0]) / max(plane_extent_2d.diagonal) < 0.05. The L-bracket fits (4 planes, axis_extent ≈ 0.01, plane_extent_2d diagonal ≈ 100 mm, ratio ≈ 0.0001).
  • When detected, instead of one body, group the plane primitives by their dominant-axis vote (_dominant_primitive already exists at line 933) and emit one body per group. The L-bracket naturally splits into an X-axis-group (2 planes, the wall's right face) and a Z-axis-group (2 planes, the base top + wall bottom).
  • After splitting, run the existing OPPOSES-join BFS on each group separately — the L-bracket's two resulting bodies have coplanar caps (base top at z=0.010, wall bottom at the same plane), which the existing _detect_share_cap_edges post-BFS merge can then unify via BuildPart + bd_add (commit 2ebe4cf already wires that CSG union into synthesize_with_fallback).

What NOT to do:

  • Do not loosen _opposes_pair's centroid-distance guard (the existing guard is the OPPOSES-side defense, and the plan correctly identifies that loosening it cannot produce an OPPOSES edge between coplanar planes).
  • Do not weaken _synthesize_planar's validation — that path is correct.
  • Do not touch _select_body curving-subtract logic (commit 89ed113 for #75/#77 is correct).

Existing foundation to build on:

  • Commit 2ebe4cf fix(compose): union per-body synth solids into one B-Rep is on local main (NOT yet pushed; 1 commit ahead of origin/main). It correctly handles the post-cluster CSG-union case via BuildPart + bd_add. Push it as part of the fix; do not revert.
  • The 713 lines of uncommitted WIP at HEAD-1 (now discarded) attempted the coplanar-share merge path but did not address the degenerate-body pre-cluster split. Discard, do not salvage.

Acceptance gate unchanged: tests/render_compare.py samples/synth/synth_bracket.ply /tmp/synth_bracket.step --tolerance 1.0 reports coverage ≥ 0.85.

Probing artifacts saved at /tmp/probe_*.py if useful; the kilo-gsd subagent can re-run with .venv/bin/python /tmp/probe_80_fitter.py (after git checkout -- pc2cad_compose.py pc2cad_reconstruct.py tests/test_compose.py to discard the WIP).

Tracking card filed — kanban t_550e893e covers the metric-gate blind spot that let this issue slip past 'fixed' (coverage metric catches under-reconstruction but not over-reconstruction; phantom pillars/holes inflate coverage). Fix adds symmetric Chamfer + extraneous-surface fraction to render_compare.py, plus a topology regression test. Visual evidence at /tmp/lbracket_verify_render/side_by_side.png (this issue) and /tmp/methodology_assembly_render/side_by_side.png (#77).

Diagnostic post-mortem (triage-runner, 2026-09-22 17:20 PDT)

Reopened: the kilo-gsd run that pushed 677ab4c self-closed this issue without coverage actually meeting ≥0.85.

Verified failure mode at HEAD 677ab4c:

  • pc2cad_cli.py samples/synth/synth_bracket.ply --engine compose --deterministic-ransac --seed 42 → coverage 0.229 at 1mm tolerance, identical to issue baseline.
  • STEP has 2 disconnected solids (still 2, not 1 connected L-solid). Fix did not solve the bug.

Why the fix didn't work:
The fix patched _compute_extents to use pointcloud extent when the OPPOSES-pair cap-plane gap is suspiciously small. But that code path only fires when OPPOSES edges successfully form bodies with an axis_extent. For this input, OPPOSES edges never fire (all 4 plane normals are SAME-direction, not anti-parallel — verified by hand: the 2 -X planes are dot=+1, the 2 -Z planes are dot=+0.995, both pairs are SAME-direction). So the BFS collapses everything into 1 degenerate 0.5mm sliver body, and the new fallback path is dead code for this input.

Two structural fixes needed:

  1. Pre-cluster degenerate-body split. The OPPOSES BFS produces 1 body when it should produce 2 (base + wall). A degenerate-body detector (e.g. axis_extent < 5mm while points extent > 50mm along the axis) needs to split into per-cap-pose sub-bodies BEFORE the OPPOSES BFS runs. The current plan at .kilo/plans/1790105996741-opposes-join-lbracket-merge.md operates on bodies: list[Body] and assumes multiple bodies exist — the synth_bracket case never reaches that scenario.
  2. Verify gate is vacuous. tests/render_compare.py exits 0 regardless of coverage value. Same gate-passed-but-grep-empty failure mode that's the subject of kanban t_550e893e (extraneous-geometry metric). Until the gate actually asserts on coverage, every "Verify gate PASS" on this issue is unreliable.

Reopened. Next run needs both: pre-cluster split AND a coverage-checking verify gate.
